Bitumen and aggregate prices haven't gone down in years, and most plant owners we talk to are looking for the same thing: a way to use more reclaimed asphalt pavement (RAP) without buying new equipment or gambling on mix quality.
Here's what we've seen work, broken down into six areas.

1. Get Your Stockpile Under Control First
If there's one thing that undoes every other improvement, it's a badly managed RAP yard. Piles left out in the open soak up rain, form hard lumps, and separate into inconsistent particle sizes. Wet RAP burns more fuel to dry out, and inconsistent grading means you never really know what's going into the mix.
What actually helps:
•Cover your RAP stockpiles — even a simple roof structure makes a difference
•Crush and pre-screen incoming RAP instead of stockpiling it as-is
•Keep different particle sizes in separate piles rather than one mixed heap
•Break up large compacted lumps before they reach the feed system
•Check moisture content regularly instead of assuming it's stable
None of this is expensive to implement. But skip it, and you'll lose most of the savings RAP is supposed to give you.
2. Don't Heat RAP the Way You Heat Virgin Aggregate
RAP already contains aged bitumen, and that binder doesn't respond well to direct high-heat flame. Push it too hard and you get heavy blue smoke, binder degradation, and a mix that performs worse on the road — plus a good chance of running into emissions trouble.
A few adjustments make this manageable:
•Keep heating for virgin aggregate and RAP as separate processes
•Set a target temperature specifically for RAP feedstock, not the same one you use for fresh material
•Manage flame intensity in the dryer drum carefull
•Watch exhaust temperature and smoke output as you go, not just at the end
This is a mistake we see often: plants take a standard hot-mix formula and apply it directly to a RAP mix without adjusting for the residual bitumen already present in the RAP. That leads to either too much binder or not enough — and the pavement usually shows the consequences months later, not on the same day.
To avoid this:
•Test the residual bitumen content in every incoming batch of RAP
•Adjust fresh bitumen and rejuvenator dosage based on the actual RAP ratio you're using
•Verify each recycled-mix formula in the lab before running it at scale
•Stay within the maximum RAP percentage allowed under your local road specifications
A recycled mix needs its own formula. Treating it as a variation of your standard mix is where problems start.
4. Feeding and Batching Accuracy Matters More With RAP
RAP tends to stick and bridge inside cold-feed bins in a way that virgin aggregate doesn't. When feeding is inconsistent, your actual RAP ratio swings from batch to batch — even if your target ratio on paper looks fine.
To keep this under control:
•Install anti-arching solutions on RAP cold-feed bins
•Calibrate RAP weighing and batching systems on a regular schedule, not just when something seems off
•Keep feed speed steady rather than letting it fluctuate
•Clear buildup and sticky material from feeding chutes before it accumulates
Stable feeding is what turns a good mix design into a consistent one, batch after batch.
5. Train Your Crew for RAP Specifically
Most operators are very comfortable running a conventional hot-mix plant. RAP production has its own set of risks, though, and habits that work fine for virgin mix can quietly cause problems when applied to RAP.
Worth putting in place:
•Dedicated training on RAP-specific production steps, not just general plant operation
•Logging RAP ratio, working temperature, and bitumen dosage for every batch
•A clear rule against raising RAP percentage without lab data to back it up
A well-trained crew is often the difference between a plant that can safely run high RAP ratios and one that can't.
It's tempting to push RAP ratio as high as possible to maximize savings, but that can quietly undermine pavement durability — and poor flue-gas handling during recycling can trigger real regulatory penalties.
Keep this in mind:
•Follow local road construction specifications, not just internal targets
•Make sure recycling flue gas is fully collected and treated
•Prioritize pavement performance over chasing the highest possible RAP ratio
•Reject any non-compliant mix rather than sending it to the job site
Cost, mix performance, and environmental compliance all have to move together. Optimizing for one at the expense of the others tends to cost more in the long run.
